FAAC Welding & Fabrication: The Malibu Owner’s Guide

If your FAAC gate operator has a cracked mounting bracket, a hinge assembly tearing free from a salt-corroded post, or an arm bracket that snapped at the weld, we can fix it on-site, usually for $275-$650 installed, and often the same week you call. Most Malibu owners discover the problem the hard way: the gate starts catching halfway, makes a grinding noise where metal meets metal, or the operator arm leans away from the post at a bad angle. By the time you see daylight through a cracked weld, the part has been failing for months.

The salt air out here is relentless. It finds every pin hole in the powder coat, works into the weld joints, and does its work quietly. We’ve pulled brackets off FAAC operators in Malibu that looked fine from the outside and were paper-thin from rust on the backside. The gate still moved, so nobody looked. Then one day it doesn’t.

Which FAAC Models This Applies To

The welding and fabrication work we do covers most FAAC swing and slide gate operators you’ll find along the Malibu coast: the FAAC 400, 402, 412, and 415 swing series, plus the 741, 844, and 884 slide operators that run on driveways out past Kanan Dume. The compatibility question matters because FAAC changed bracket geometry between series generations. A 400-series operator from the early 2000s uses a different arm-to-gate connection point than a current 415, and the mounting plate bolt pattern shifted about an inch. If you grab the wrong bracket, the arm binds and burns out the motor over time.

Here’s what to look for before you call: the model number is stamped on a metal tag fixed to the operator housing, not on the arm itself. Write down the first three digits. Then measure the distance from the gate’s hinge center to the point where the operator arm bolts to the gate. On a 400-series install in Malibu, that’s almost always between 14 and 26 inches. If you can’t find the tag, send us a photo and we’ll identify it from the housing shape. We stock OEM FAAC brackets and mounting plates on the truck, plus in-house fabricated heavy-gauge steel replacements when the original design isn’t holding up in coastal conditions. For FAAC specifically, we prefer OEM brackets when they’re still good and the failure is at a weld rather than in the steel itself. When the bracket is the problem, we fabricate a replacement from thicker stock, usually 1/4-inch steel, because that’s what survives Malibu’s salt air.

Signs Your FAAC Welding & Fabrication Is Failing

  • The gate shudders or bounces at the end of its travel. That’s usually a hinge or bracket weld that’s cracked but not separated yet. The gate flexes over the crack every cycle, and each flex widens it. We’ve seen operators in central Malibu run this way for a year before the bracket finally let go.
  • The operator arm no longer sits parallel to the gate panel. When a mounting post flexes or a bracket bends, the arm goes out of alignment. The motor works harder, the gear train wears unevenly, and you’re on the path to a full operator replacement instead of a bracket fix.
  • Fresh rust streaks run down from a welded joint. Rust bleeding from a weld means water has penetrated the coating and the joint is oxidizing from the inside. By the time you see the streak, the weld is already compromised. Near Malibu Lagoon and any property within a quarter mile of the water, we see this happen in five to seven years on unpainted or undercoated welds.
  • You can rock the gate by hand and see movement at the post base. The gate should move at the hinges, not at the post. If the post shifts in the ground or the hinge plate flexes on the post face, the weld has lost its grip. Gates hanging off cracked welds eventually drop, and a 400-pound steel gate dropping is not something you want to be near.
  • The gate makes a sharp metallic pop when it starts or stops. That’s the sound of steel snapping back into place after flexing over a cracked weld. It’s the weld telling you it’s done. The next pop might be the bracket separating entirely, leaving the arm swinging free and the gate uncontrolled.

Replacement Cost & What’s Included

In Malibu, expect $275-$650 for most FAAC welding and fabrication repairs, installed. The range comes down to three things: how much fabrication the job needs, how thick the steel has to be, and whether we’re working off the gate’s existing structure or replacing a section of post. A simple cracked weld re-welded and recoated runs $275-$375. Fabricating a new heavy-gauge mounting bracket with fresh gussets lands at $400-$550. Reworking a hinge post that’s rusted through at the base, where we cut out the bad section, weld in a new footing, and remount the gate, pushes toward $650 and sometimes beyond if the post is embedded in stonework.

DIY or Call Us?

You can check a few things safely. Look at the weld joints with a flashlight. Look for rust bleed, hairline cracks, or any place where the metal has separated far enough to see daylight through. Wipe the joint down and watch it while someone else cycles the gate. If you see movement at the weld, it’s failing. That inspection won’t hurt you and it tells us a lot before we get there.

What you shouldn’t do is try to weld it yourself. First, welding on a gate with an operator attached means working around live electrical components, and on a FAAC unit that means disconnecting the operator, the capacitor, and the safety circuit before the torch comes out. Get that wrong and you fried a $600 control board to save a $200 bracket. Second, a structurally repaired weld on a moving gate is not a beginner’s job. The weld has to hold a swinging load that cycles hundreds of times a week, not just look pretty. A weak weld on a gate post near kids, dogs, or street traffic is a hazard.
